I think the problem lies with the green bogeys you have attached.  Would suggest picking them off.

Those bogeyes are the only part of the structure than can handle the stress :o

thats because your not making an efficient design  :P factor of safety of 3x lol for everyday items when you know the exact conditions of loading and the material.

does it need to have slanted sides?  the first one doesnt

if not... then the second one would be a lot stronger for a very small weight/cost increase with straight sides.

knighty, push the top of a square sidewards and it collapses easily, same for a pair, that shape doesnt. It trades squareness for rigidity.

yeah... but with the force comming directly from above Is say that woulden;t matter :P

no because the parralellogram sides increase teh stiffness in the bar.

:)  you should see the rectangle bars i have really bust under this scenario.

theyll make it stiffer for twisting, but parallel sides will make it stronger against the force from above!

I assume this is made from an extrusion?

have you thought about putting fins inside the hollow to improve strength rather than changing the shape?
